Bull Machines, in construction and agricultural equipment, could not say how much of a shift its welding machines actually spent welding. L.G. Balakrishnan & Bros was recording stamping run time and downtime by hand at its Pongalur unit, with no link to SAP. What these three factories had in common
All three are Coimbatore manufacturers. All three had machines that were working and data that was not — run time estimated from memory, downtime written on a sheet, traceability held in an operator’s judgment. None of them replaced a machine to fix it.
That is the pattern worth noticing if your own plant looks like this: the problem is almost never the machines. It is that nobody can prove what the machines did.
Doiter Castings: telling twelve identical castings apart
Twelve aluminium die-cast components were visually identical, making reliable manual identification extremely difficult. Operators depended on visual judgment and handwritten records, creating risks of component mix-ups, increased inspection time, and compliance gaps with global automotive customers requiring component-level traceability. L.G. Balakrishnan & Bros: stamping output that SAP could see
The Pongalur Unit lacked real-time visibility into stamping machine operations, relied on manual downtime logging, had no structured operator or work order tracking, and could not monitor machine-level energy consumption against specific production jobs. Maestro deployed M-Connect connecting stamping machines via HMI gateways with interlock-based downtime management and full SAP ERP integration.
Bull Machines: how much are the welding machines actually welding?
The client' fabrication shop floor relied on manual logs for welding machine activity with no way to accurately measure arc-on time or idle periods across shifts.
